The new generation of BMW turbo engines suffer from both heatsoak-induced horsepower losses and boost-related stress and pressure failures. The plastic components can be a problem even at stock boost levels. When modifying the car and increasing boost, installing an upgraded intercooler is essential to keep temperatures down and minimize pressure loss. Another area that also needs attention is the stock chargepipe and diverter valve. When more boost is added these areas have proven to be the first to show problems. If the diverter valves fail, you lose precious boost and horsepower, rendering your upgrade worthless. Engines make more power when you're able to move as much air and fuel as possible through them. However, air density is just as important as air volume. Cooler air is denser air, so in addition to keeping your engine cool, it's important to make sure that your intake charge is as cool as possible. Turner Motorsport's upgraded intercooler works to reduce air temperatures with a bare minimum of pressure drop. Less pressure drop means less restriction, and a turbocharger that doesn't have to work as hard. This results not only in a longer service life for your turbocharger, but a substantial increase in performance as well.

The stepped design increases volume and surface are in a limited space by adding an additional smaller core at the top of the intercooler. Both cross sectional area and frontal surface area are increased by a whopping 56%, with a design that still weighs under 20 pounds. On the stock intercooler, the temperature differential between the inlet and outlet sides of the intercooler represented a 95 degree drop. With the Turner Motorsport intercooler, that drop was increased to a chilling 140 degrees. The dyno results don't lie: as a bolt-in upgrade, expect gains of 18 wheel horsepower and 10 lb/ft of torque. With a tune and supporting modifications, further gains are possible, up to 36 horsepower and 28 lb/ft of torque.

All of the tuning in the world is only as good as the weakest link. More boost in your 135/335 is great! But you will soon learn that some of the factory hardware is not up to the task of handling that extra pressure. One of the first things to fail and cause a boost leak are the factory boost diverter valves. This allows boost to "leak" out of the intake stream and a loss of power from the engine. This ECS Tuning chargepipe upgrade includes a blow-off valve in place of the factory diverter valves. The BOV is higher quality than the diverter valves and will exit intake air to the outside instead of putting it back through the turbo system (which will reduce strain on the turbos). This aluminum chargepipe is also much more robust than the stock plastic factory pipe and the connection to the throttle body is stronger, eliminating another failure point of the stock pipe.

Built-in 1/8" NPT ports allow you to run an additional methanol injection kit (bungs included if you don't want use the ports).

When modifying the car and increasing boost, installing an upgraded intercooler is essential to keep the engine computer from restraining boost as temperatures climb. The stock air-air intercooler is quickly overcome with heat and can't keep the intake air cool enough. If it's too hot the engine computer will reduce power to safer levels. This Dinan intercooler is a dual-core air-air design with an astounding 240% more surface area than the factory intercooler. The temperature at boost is 60% cooler at 6,250 RPM with the Dinan Dual Core compared to stock. Even heat soak at low speeds is reduced, making this a worthwhile addition even for stock or mildly tuned engines. Professional installation is strongly recommended as bumper removal is required and several pieces in the front end need to be cut and trimmed. The factory charge piping in and out of the intercooler is re-used.

Forge Motorsport presents their newest diverter valve, designed specifically BMW's N54 engine. BMW utilized a very different type of valve connection mechanism that makes their product and Forge's replacement component unique. Forge started with their own 007P piston-based design and designed an entirely new valve body to retain BMWaEURtms unique connection mechanism. This diverter valve is fully tunable for both boost-holding capacity and response using Forge's proprietary interchangeable springs and shims. This approach to valve tuning retains optimum piston travel and flow volume, regardless of spring rate.

The included flexible and reinforced multi-layer silicone hoses are designed to allow compatibility with the stock airbox and charge piping. The hose clamps are designed specifically for silicone hoses, featuring beveled edges and a pressed drive mechanism.

If you are running boost pressure that exceeds stock levels, you need the Forge Motorsport diverter valve.

In addition to the weak stock chargepipe, the factory N54 diverter valves can also be a source for boost leaks. The diverter valve takes overboost and re-directs it back through the intake and turbos instead of allowing it to pass into the intake manifold. It's the same as a blow off valve (BOV) but instead of releasing into the engine bay, it stays contained to the engine. The stock diverter valves (DV) are plastic and connect with more plastic into the chargepipe and turbo inlet pipes. The plastic can become brittle and crack even on stock engines and leak boost, which leads to a loss in power and performance.

Turbosmart has developed two kits to replace and upgrade the stock diverter valves - a direct replacement kit (shown) and a combination DV/BOV "Dual Port" kit. This direct replacement kit includes new high-performance DV and stronger silicone hose to connect them to the turbo inlet pipes (Vargas silicone inlets are recommended). The Turbosmart Kompact DV will give you all of the strength and reliability you need to take your turbo build to the next level.

If you're looking to read actual boost levels, there is no better adapter kit for an auxiliary boost sensor than this one. Dinan uses this sensor adapter on all of their R&D vehicles to measure boost pressure where it matters most - at the factory location in the intake charge pipe. With this kit you can easily attach an auxiliary boost sensor and run your stock sensor at the same time. Reading the boost at the factory location means you see the same data that the ECU does. This adapter is very easy to install and un-install - no drilling, cutting, or modification is required. Not only is the potential for boost leaks virtually eliminated, but it's completely reversible with no trace of use.

Wagner intercoolers (#200001044) are engineered in Germany to be a superior N54/N55 intercooler than the factory part. With 85% more surface area than the factory IC the Wagner-designed kit is much more efficient. And that helps maintain your boost levels and performance! The factory intercooler is quickly overcome with heat and that leads to a loss of boost and performance. Factor in greater boost levels and other modifications and the more heat soak will put you out of the running. The solution is an intercooler with more capacity for cooling and Wagner has chosen the stepped design to maximize the available surface area in the front end. The step is a thicker bar and plate core with an additional set of rows on top that takes advantage of unused space in the nose. In our eyes, the best intercooler upgrade is one that not only works but also installs with a minimum amount of fuss.

One of the best features of this kit is how easy it is to install (the easiest we have used to date). It's a direct bolt-on replacement for your stock intercooler - no removing the bumper or modifying brackets or wrestling with plumbing. Core size measures 520 x 210 x150 with a 13.6cm flow rate. Wagner has also engineered their end-tanks in aluminum instead of the factory plastic, which is much more durable over the long term. The CAD and FEM process also allows them to design their cooler internals without any bottlenecks or restrictions. This is just the best all-around intercooler upgrade we have seen
